Überlingen – This year the Condensator Dominit GmbH belongs to the leading innovators of the german mid-sized sector. The company from Brilon was honored by Ranga Yogeshwar, Prof. Dr. Nikolaus Franke and compamedia with the TOP 100 seal whitch was awarded for the 24th time. The middle-sized company convinced the independent jury of the selection process especially in the category "innovative success".

In 2014 we worked together with the car industry supplier "Borbet" and the grid operating company "westnetz" on a test project regarding our dynamic grid voltage regulator OSKAR®. Further information and measurments can be found here.

A garbage incineration plant uses the energy released by the incineration process to create water vapor which is used to generate electricity with a turbine. At the plant of our power plant customer motors which ran fixed to the mains have been replaced with new powerfull motors with frequency converters to better controll garbage transport cranes, blowers and many other garbage reproduction aggregates. Due to this massive use of frequency converters a not sinusoidal current was taken from the grid. The resulting high levels of harmonics greatly exceeded the compability levels of the regulations, which meant that plants could fall out and the warranty claims towards the suppliers of the plants would be non-applicable.

Sometimes not only filtering measures that compensate the reactive power are needed to ensure the energy supply quality, but also measures to dampen the harmonics are required. Previous solutions which are able to achieve the desired dampening effect are innefficient regarding energy aspects. Electric energy is transformed into heat which is ecologicaly counter-productive. SIMΩN is an active grid dampening measure which, opposed to previous measures with a similar effect, does not transform this energy into heat but returns it back into the energy supply grid.

Brilon, November 14, 2019 - Nowadays, three-phase 400-volt AC voltage is used as standard in industry. The world's production lines also rely on AC voltage. The number of frequency converters including rectifier and DC link, which is mostly required per industrial consumer, is enormous. In order to significantly reduce the number of these AC/DC converters and to benefit from further advantages of DC technology, the industry is looking for new solutions to become more efficient and sustainable here.


In the effiDCent funding project, Condensator Dominit GmbH is conducting research together with consortium partners from research (TU Dortmund University, Ostwestfalen-Lippe University of Applied Sciences) and industry (Paul Vahle GmbH & Co. KG, E-T-A Elektrotechnische Apparate GmbH) on the development of a DC-fed busbar system with integrated intelligent energy storage, central DC supply, buffer capacitors and arc monitoring, which is intended to optimize energy transmission in the production lines of the manufacturing industry.


Consortium partners from research & industry in the EU funded project effiDCent
The aim of the project, which is funded by the European Union and the state of North Rhine-Westphalia, is to increase the energy efficiency of manufacturing and production lines, minimize network-related production downtimes and generate an optimal manufacturing process accordingly.  For example, in the ideal case of a changeover from AC to DC voltage, an arrangement of buffer capacitors and intelligent energy storage devices would result in an enormous reduction in material and a change in conductor material. Furthermore, the customer saves on DC/DC converters and capacitors. Accordingly, they are only needed centrally at the stationary feeder. On August 7, 2019, the consortium partners met for the joint project kick-off at the VAHLE Demo Center in Kamen. The project partners used this day to get to know each other and presented their individual core competencies. In addition, the project partners were given a tour of the power transmission specialist's production facility. "Power distribution in today's production lines is based almost exclusively on AC voltage," explains Jürgen Reese, project engineer and coordinator at Condensator Dominit GmbH. "Supplying busbar systems in production lines based on AC voltage requires a twofold conversion of the energy and needs DC converters and DC link capacitors per consumer. Each energy conversion process is associated with losses." Converting the energy feed to DC voltage allows for large efficiency gains. In this project, DC-based busbars are being researched for efficient energy transfer in manufacturing lines, such as in the commonly used electric monorail systems. Key innovations would be the massive material savings of copper through DC transmission as well as alternative conductor materials, the use of a central DC supply with fault shutdown and resulting size reduction of the converters through regulated DC voltage and an arc detection system. This would result in an enormous energy reduction by increasing the speed of the three-phase motors. In addition, the addition of buffer capacitors along the busbar brings dynamic stability while decreasing the overall capacity. In the end, the use of smart energy storage to cover highest peaks of load demands for short periods of time would provide uniform conditioning of energy demand.


Increasing the energy efficiency of production lines in the automotive industry

The research consortium is breaking new ground with the installation of buffer capacitors along the conductor rail. In particular, ensuring stability is the main challenge, which requires considerable research effort. Nevertheless, the benefits of the proposed DC-powered conductor rail system are immense. By switching from AC to DC in combination with buffer capacitors, a significant reduction in the amount of copper required for the rail is achieved. This could mean up to 50% material reduction combined with increasing the efficiency of the consumers by up to 15%. In addition, the central DC feed and the buffer capacity allow a much simpler design of the consumers. Furthermore, due to the intelligent energy storage systems, the feed-in now only has to be designed for the nominal power and no longer for the peaks - the peak power. This is because production on a direct current basis, proves to be more robust to fluctuations in the supply and quality of the grid.

Stable and secure grid quality and recovery of braking energy in DC mode

In this way, in addition to enormous cost efficiency, decisive advantages for the energy transition and Industry 4.0 can be advanced. A switch to DC supply in industry would make it much easier to bring electricity from renewable sources into the grids. "Switching to a supply based on DC voltage not only ensures stable and secure grid quality, but also allows braking energy to be fed back into the grid. With the current power distribution based on AC voltage, feeding back energy is only possible with the use of special frequency converters (called active front-ends)," explains Jürgen Reese. Ultimately, the consortium expects that the overall energy efficiency of an electric monorail system can be increased by 17-25% through the proposed innovations alone, with significantly simpler and thus more cost-effective consumers. The innovations in this project will be evaluated and finally qualified in a realistic demonstration system. This will be done in close coordination with the users, which is why it is expected that there will be excellent opportunities for exploiting the project results after project completion due to the major advantages of the system, thus strengthening the industry in NRW in the long term.
